The Zebra ZE500 has been a dependable part of automated print-and-apply operations for years, supporting demanding production lines across manufacturing, warehousing and logistics.

But the model is now moving towards the end of its supported life.

The ZE500 has not been available to order since 28 July 2022, and official Zebra service and support will end on 28 September 2027. Its replacements are the newer ZE511 and ZE521 print engines.

That deadline is still more than a year away, so no need for a rushed response. It does, however, give businesses a useful window in which to review their current equipment, allowing you to plan for future investment and arrange upgrades at a time that works for your production.

What does the end of support actually mean?

Official Zebra service and support for the ZE500 ends on 28 September 2027. Spare parts may still be available after this date, but supply cannot be guaranteed and is likely to become less predictable over time.

If a critical component fails, repairs could take longer, increasing the risk of extended downtime on the line.

Cobalt Systems can continue to repair and maintain ZE500 print engines for as long as suitable parts remain available. As a Zebra Advanced Print Engine Specialist, we can also help you decide whether it still makes sense to maintain an existing unit or begin planning its replacement.

Why is it worth planning now?

A print engine rarely works in isolation. It may be built into an applicator, connected to labelling software and linked directly to a production, packing or warehouse process.

Replacing it therefore involves more than selecting a new model and swapping the hardware. The right replacement needs to work with the rest of the line, including meeting print width and resolution, and the ability to be installed without creating avoidable disruption.

Planning early gives you time to look at the condition of each ZE500, its repair history and how heavily production depends on it. It also simplifies budgeting for replacements, as you can decide whether to upgrade in one go or introduce changes gradually.

The most critical or least reliable engines can be dealt with first, while dependable units in lower-risk applications can remain in service for longer.

What replaces the Zebra ZE500?

The ZE500 is replaced by the ZE511 and ZE521.

The ZE511 is designed for applications requiring print widths of around four inches, while the ZE521 supports wider labels of around six inches. Both are built for demanding, high-volume print-and-apply environments.

They retain the rugged, industrial design associated with the ZE500 series, but with faster printing, easier maintenance and more useful ways to monitor and manage the engine.

Where do the newer models improve on the ZE500?

Upgrading is not simply about replacing an ageing model before support ends. The ZE511 and ZE521 can also make day-to-day operations easier.

More speed where production demands it

The ZE511 is able to print at up to 18 inches per second at 203 dpi, while the ZE521 can reach up to 14 inches per second.

For fast-moving lines, extra capacity helps the print engine keep pace with demanding production output. Actual speeds will still depend on the label design, resolution, media and wider print-and-apply set-up.

Maintenance without as much disruption

The ZE511 and ZE521 have been designed to make common maintenance tasks quicker.

The printhead can be released without tools, while the platen, pinch and peel rollers can be accessed from the front of the engine. There is also more room inside the unit, making it easier for engineers to reach key components.

That may sound like a small change, but on a busy line it can lower significant amounts of time spent removing equipment and carrying out repairs.

A clearer view of what is happening

The newer engines include onboard analytics and Zebra’s Print DNA software suite, supporting remote monitoring, configuration and troubleshooting.

For businesses running several print engines across multiple lines or sites, spotting problems, checking printer status and planning maintenance will be significantly easier, and will help to diagnose faults before they become stoppages.

Better support for detailed labels

The ZE511 is available with an optional 600 dpi printhead.

This can be useful where labels contain very small text, compact barcodes, detailed graphics or other content that needs a higher level of print definition.

RFID when requirements change

Both models can also be fitted with field-installable UHF RFID printing and encoding kits, which gives businesses the option to add RFID capability later, rather than having to make the decision at the point of purchase. It can be particularly useful as traceability and tracking requirements become more demanding.

Planning replacements without disrupting production

Start by auditing every ZE500 currently in use, including where it is installed, its age, repair history, specification and the operational impact if it fails.

It’s also important to confirm the print width, resolution, communications and applicator requirements for each line, as these will determine the right replacement model and configuration.

From there, the engines can be ranked by priority. A unit that gets repaired regularly on a critical line may need replacing sooner, while a reliable engine with backup available might be able to stay in service for longer.

For businesses running several ZE500s, a phased programme can make the transition more manageable, as it may spread costs, and allows the first installation to be tested properly without having to make changes across multiple lines at once.

How Cobalt Systems can help

Cobalt Systems can support the full process, from keeping existing ZE500 engines running to planning and delivering their replacements.

Our engineers can assess the condition of your current equipment, identify which units should be prioritised and recommend the most suitable ZE511 or ZE521 configuration. Once we’ve found the right solution, we can then plan installation, testing and commissioning around your production schedule.

Official support does not end until September 2027, but preparing ahead of time gives you much more control over budget and timing.
